Calderys Fast Dry Technology Achieves Full Aluminum Furnace Relining

Aluminum furnace operators face a persistent challenge: extended downtime during refractory relining can cost hundreds of thousands in lost production. Traditional dry-out processes require 160+ hours to safely reach operating temperatures, with moisture-related explosive spalling posing safety risks. For facilities with complex induction systems, these challenges intensify, as conventional moisture evacuation methods become impossible to implement.

Calderys has achieved a breakthrough that fundamentally changes this equation. In a 25-ton aluminum melting furnace, the Group’s Fast Dry (FD) and Steady Dry (SD) refractory technologies delivered a complete furnace relining with more than 50% of reduction in dry-out time.

This marks the first successful deployment of a 100% FD/SD castable concept for full furnace relining, establishing a new standard for accelerated furnace commissioning.

The technical challenge: constrained dry-out under complex aluminum furnace design

The project faced a complex technical constraint which eliminated the standard method of installing drainage holes and moisture-guiding ropes throughout the hearth structure.

In addition to that, the project had other requirements:

  • Operational safety: guaranteeing zero spalling risks despite moisture evacuation limitations
  • Accelerated timeline: minimizing production losses
  • Energy efficiency: lowering fuel consumption during commissioning to reduce CO emissions
  • Long-term reliability: ensuring a 12 to 15-month service life without repairs or refractory revamping

Calderys recently expanded its offering in fast-drying cement-bonded castables, with the ALKON® FD (Fast Dry) technology. This technology can be considered complementary to aluminum customers’ existing configurations; they don’t have to change their processes but can simply apply these as an extension.

The FD technology is a robust addition to the ALKON® range, a monolithic refractory product line specially dedicated to aluminum contact.
